Cutting waste is what stained glass beginners always underestimate. A pattern with 100 sq inches of glass on the cartoon does not mean you buy 100 sq inches of sheet glass. Curves throw away the discards, irregular pieces leave offcuts nothing else fits into, and one bad break costs you a chunk you cannot get back.
One definition, used consistently. Every percentage below is added on top of the pattern area. A 40% factor means buying 1.4 times the glass your finished panel contains. That is not the same as saying “40% of the sheet gets thrown away”, and mixing the two is where most published waste figures go wrong. If you want the other number, a 40% add-on throws away 0.4 ÷ 1.4, which is 29% of what you bought.
Add-on by piece complexity
- Geometric, mostly straight cuts: add 10 to 15%
- Mixed straight lines and gentle curves: add 20 to 30%
- Heavily curved Tiffany-style pieces: add 35 to 50%
- Irregular outlines such as lampshade panels and complex flora: add 50 to 70%
Why curves cost so much. A 4-inch circle covers 12.6 sq inches but has to come out of a 4 × 4 square, which is 16. So you need 16 ÷ 12.6, or 27% more glass than the finished piece contains, and 21% of that little square ends up in the bin. Both numbers describe the same cut. A crescent is worse again, because its bounding rectangle is barely half glass.
Nesting matters as much as shape. A confident cutter lays pattern pieces almost touching, with 1/16-inch score gaps. A beginner leaves an eighth to a quarter inch and does not think to rotate a piece to fill a corner, and that alone is another 5 to 10%.
Sheet sizes. Hobby suppliers cut sheet glass down before selling it, and the common retail sizes are 8 × 10, 8 × 12, 12 × 12, 12 × 16, 12 × 24 and 16 × 24 inches. Mill sheets straight from the factory are far larger, often 24 × 48 or bigger, but you will rarely be shipped one. Specialty glass such as ring mottle, drapery and hand-rolled antique arrives in whatever size the sheet happened to be, so measure what turns up rather than trusting the label.
Directional glass is its own problem. Streaky, drapery and ring-mottled sheets have a visible grain. Every piece has to run the same way across the finished panel, which means you cannot flip a pattern piece to fill a gap and you cannot use the offcut that came out the wrong way round. The allowance in the calculator adds 20%, which covers ordinary streaky glass. Strongly directional drapery can eat far more than that, so on those buy a spare sheet and expect to use it.
Cost, roughly. Ordinary cathedral and opalescent glass runs a few dollars a square foot. Dichroic and hand-rolled antique are the expensive end, tens of dollars a square foot and up. Those figures drift every year and vary by supplier, which is exactly why the waste percentage matters more than the price you happen to pay.
Worked example. A Tiffany-style butterfly window, 8 sq ft on the cartoon, mostly curved, cut by someone still learning, in plain uniform glass.
- 8 sq ft × 144 = 1,152 sq in of pattern
- Heavily curved, so add 40%: 1,152 × 1.4 = 1,613 sq in
- Beginner allowance, add 20%: 1,613 × 1.2 = 1,935 sq in
- Half sheets at 192 sq in each: 1,935 ÷ 192 = 10.08, so 11 sheets
That 10.08 is worth staring at. You are eight hundredths of a sheet over a round number, and a careful cutter would get away with ten. The calculator rounds up because running out of a dye lot halfway through a panel is a much worse outcome than one spare sheet, but it will tell you when the call is that close.
